Zinc electroplating provides vital corrosion protection to carbon and alloy steel fasteners by functioning as both a protective barrier and an electrochemical sacrificial anode. Because pure zinc exhibits a lower galvanic potential than iron (-0.76 V vs -0.44 V SCE), the zinc coating corrodes preferentially, thereby protecting the steel fastener core from structural rust even when surface gouges expose base metal.

In standard commercial fastener plating, electrodeposition is achieved by immersing cleaned, degreased bolts, studs, and nuts into an electrolytic zinc bath while applying direct electrical current. The zinc ions migrate from pure zinc anodes toward the negatively charged fastener cathode, creating a dense, uniform, crystalline metallic film across all thread roots, flanks, and external hex profiles.

Specifications

Governing Fastener Plating Standards

For structural and critical mechanical fasteners, specifying standard commercial decorative zinc (such as general ASTM B633) often leads to thread fit interference or catastrophic hydrogen embrittlement. TorqBolt manufactures and certifies electro zinc coated fasteners strictly to fastener-specific international guidelines.

Unified Inch

ASTM F1941

Standard specification for electrodeposited coatings on threaded fasteners with Unified Inch Screw Threads (UN/UNR). Covers required coating thicknesses, supplementary chromates, salt spray hours, and mandatory baking for fasteners with hardness ≥ 31 HRC.

Metric Standard

ASTM F1941M

The metric companion specification defining zinc, cadmium, and zinc-alloy electrodeposits on metric threaded fasteners (M-series). Governs nominal pitch allowance limits to ensure Class 6g external bolts mate smoothly with Class 6H internal nuts.

Global Specification

ISO 4042 / ASTM B633

ISO 4042 establishes worldwide standards for electroplated coatings on fasteners, addressing gauging verification, baking time windows, and passivation codes. ASTM B633 serves general iron/steel articles under controlled service conditions (SC1 to SC4).

Thread Fit Calculations & Pitch Diameter Buildup

A critical consideration when specifying zinc electroplating on precision fasteners is the physical geometry of standard 60-degree threads. Because zinc deposits on both opposite 30-degree thread flanks, simple trigonometric geometry dictates that the effective pitch diameter increases by four times the single-wall coating thickness:

Trigonometric Relationship of Thread Plating

Δ Pitch Diameter (External Thread) = 4 × t  (where t = coating thickness per flank).
For example, a nominal plating thickness of 8 µm (.0003 in) reduces fundamental thread clearance by 32 µm (.0012 in). Furthermore, electroplating inherently generates a high current density at thread crests and external corners, creating an effective buildup ratio frequently reaching 4 to 6 times nominal thickness.

For standard class 2A / 6g external fasteners, specifying a coating thicker than 8 µm (.0003 in) without pre-machining an undercut or selecting a modified pitch tolerance (e.g., class 6e/6az or 2A special) can lead to serious binding during field torquing. Fine pitch and small diameter bolts offer the lowest tolerance margins. Our technical sales engineers review pitch engagement on all high-thickness zinc requirements to eliminate interference before heading and threading.

Corrosion Protection

Zinc Coating Thickness & Chromate Conversion Codes

When metallic zinc corrodes, it first produces a white film of zinc hydroxide and carbonate, commonly known as white rust. To delay white oxidation and increase barrier life prior to the formation of base metal red rust, chemical chromate conversion coatings are applied immediately post-plating.

Hydrogen Embrittlement Mitigation (ASTM F1941 §6.5)

Atomic hydrogen generated during cathodic electro-cleaning, acid pickling, and the electroplating bath itself can penetrate the crystalline matrix of high-strength carbon and alloy steels. Under sustained tensile preload in the field, this trapped hydrogen migrates to stress concentration points such as thread roots and head-to-shank fillets, triggering sudden catastrophic brittle fracture below the material yield point.

TorqBolt strictly implements the following mandatory procedures for all fasteners with a specified hardness of ≥ 31 HRC (approx. 1000 MPa tensile / ISO Class 10.9 & 12.9 / ASTM A193 B7 / SAE Grade 8):

  • Inhibited acid pickling or mechanical blast cleaning prior to plating
  • De-embrittlement baking initiation within 4 hours maximum of electrodeposition
  • Soak temperatures controlled between 190°C and 220°C (375°F to 425°F)
  • Holding time from 4 to 24 continuous hours based on strength grade and diameter
  • Chromate conversion coating applied strictly after de-embrittlement baking
